We Found that Medical professionals are facing a massive shortage of proper Personal Protective Equipment (PPE) to protect themselves from COVID-19. Although N95 masks or powered air-purifying respirators (PAPRs) are optimal for protection, most health care workers do not have access to these types of masks and have to use surgical masks instead that do not provide adequate filtration. Even when available, N95 masks do not fit well on many people’s faces, requiring them to use a PAPR unit to stay well protected. Current PAPR units sell for (900+ USD). This high price paired with an extreme shortage of units means that medical workers do not have access to the protection they need, so they don’t have the ability to treat patients which will cause a huge number of death and infection, and one of the other problems that are associated with PAPR is its weight as it is heavy to wear. Fortunately, there is no shortage of PAPR hoods, allowing us to focus on creating a cheaper and lighter PAPR body that could be readily available while still maintaining all of the same safety features.
Project planning:Firstly we looked and the exited PAPRs' designs and components, so we found that A Powered Air Purifying Respirator (PAPR) uses a battery powered air pump to maintain a positive pressure buffer through a filter to the wearer. If the seal is broken on the hood, the positive pressure created by the pump pushes out all of the contaminated air, allowing the user to stay safe and unaffected by the viruses, so we focused on designing an alternative to current PAPR units. Specifically, we concentrated our efforts to design a unit that could replace the pump unit (air pump, battery, filter, and electronics controller). A hood redesign is not needed as these are still readily available. We understand that many hospitals and countries around the world face challenges in paying for the expensive PAPR units. To solve this, we made sure that all of our decisions were made with economy and reproducibility at home in mind. All components in our design can be easily found or produced by the average person to allow for crowdsourcing of more units.
Design Process:
We designed the majority of PAPR using Autodesk Fusion 360, acollaborative CAD program that allowed us to integrate the PCB, fan, filter,and battery into our design. We developed our PAPR over 50 versions anddeveloped a lighter, more compact, and cheaper alternative to currentPowered Air Personal Respirators on the market. We looked at pre-existingPAPR models, and examined the patents to see what features wereincluded, so that we could provide a similar functionality at a lower cost. Inaddition, we also focused on easily manufacturable parts, which led to either3D printing or laser cutting as our manufacturing methods of choice. In theend, after consulting with our mentor, we went with 3D printing, as it wouldbe accessible to more people. This allowed our design to be easilyproducible in bulk, at home, to help fill the shortage of PAPR units inCOVID-19 medical facilities around the world. For our microcontroller, welooked for cheap and compact controllers that would be able to control thePAPR unit, starting out with the Arduino Uno. However, we later decided toswitch to an Adafruit Pro Trinket. The Adafruit Pro Trinket microcontroller isboth smaller and cheaper, while still offering enough performance and portsfor our design. By utilizing Fusion 360, its timeline, and sketch based designfunctionality, it was easy for us to make edits to certain components quicklyas we developed the design.
Components and Electronics overview:
Our design consists of USB Power Bank that has 20, 000 mAh of capacity which is enough to power the PAPR for ~10 hours, PCB (Original design) that actively powers the fan using the battery, measures air pressure, and includes visual and audible safety measures in case of failure, Control Panel that Contains warning indicators and inputs, Merv 13 Filter (Furnace filter material paired with cotton) that is rated to stop the coronavirus by the US NIH, Intake Grills that Allows for fans to pull in air, 120mm Fan (Extremely quiet Noctua 5V CPU cooling fan) that produces 55 CFM, Manifold that Directs clean airflow from the fan into an output tube, and Removable Lid that Protects all of the equipment inside. And for the electronics and PCB which consists of a printed circuit board with a Pro Trinket Microcontroller, a pressure sensor, and a temperature sensor. The Pro Trinket is able to monitor airflow through the pressure sensor and adjust the fan speed accordingly. If the airflow remains low, it alerts the user of low airflow, both through the use of audible and visual alerts. It also has a temperature sensor that allows the device to automatically shut off if the temperature exceeds the safe operating temperature range, allowing for safe usage of the device. The user is alerted if the device overheats through an audible alert as well. In addition, a filter life indicator of 5 LEDs signifies when it must be replaced. After replacing the filter, the user presses a button to reset the filter indicator, and it has a buzzer which produces the sound, Amplifier which increase the signal strength to communicate wirelessly, and capacitor which capacitance of electric charge.
Mechanical overview:The Govid-19 Kit utilizes a 120mm computer fan in a parallel configuration to the case. Air is drawn in from the section of the case closer to the user’s back and pulled through a set of Merv 13 furnace filters before being sent through the tube to the hood of the PAPR. We chose to utilize the MERV furnace filter due to the fact that a MERV 13 and an N95 mask have equivalent success rates of being able to be able to block more than 95% of 0.3-micron particles from passing through the filter substrate. In accordance with the NIH approved specifications for MERV filters as N95 replacements, 5 layers of MERV fabric are sandwiched between two layers of cotton and stretched tight under the fan. The case is divided into two compartments: a ‘hot’ compartment houses the filter and fan, and a ‘cold’ compartment houses the electronics and battery. This allows for easy disinfection and cleaning as only half of the case has been exposed to potentially contaminated air. Ease of manufacturing was a key design element I had to work around when working on our project.
After asking some of the medical professional, they recommend to have easily replaceable filters from the outside without needing to open up the housing. While connecting to an external filter is a feature we strived to achieve, it was going to increase the cost of our unit significantly as well as increase the size of the unit. We instead opted for a removable lid that would allow access to the fanand filter package for quick and easy cleaning. This allowed for “Idiot proof” maintenance of the Govid-19 Kit, to ensure any technician regardless of experience could efficiently clean the unit between uses. It was also recommended that we implement a longer period of time on airflow warnings in case of failure. This allows users 10 minutes to get out of a hot zone and fix the PAPR. Experts also commented on how economic our unit is and how this would benefit many struggling hospitals.

After the pandemic:This is a well-timed solution because of the huge global pandemic of COV-19 and filtration units are selling for over $900+ with a very limited supply of them. Since this solution is cheaper, made with materials easily available and lighter, and have the same safety features. It’ll be able to get rid of these problems and will gain popularity in these troubling times. We made our project for healthcare workers in the pandemic of COVID-19 because they need our product to protect themselves from being infected but what if the pandemic lasts for few months or weeks. But after the pandemic it will help more people, this product can be used not only by healthcare workers, it can be used in several fields like mining, the industry, chemical\petrochemical, pharmaceuticals, fire services, and Oil & Gas fields, as it protects from the dust, the hazardous gases, and viruses that could harm the human health while the morning or even take him out, so it will help them a lot, furthermore, this product will still be used by healthcare workers because they treat mostly with airborne viruses patients so that this product will protect these workers from being infected.
Market research:
These PAPR units are mainly needed by doctors and health care workers as they are the most category that is more likely to be infected by COVID-19 virus, furthermore, the number of healthcare workers and health facilities is relatively high that is 703950 and 5000 respectively, so that this product will be profitable moreover it will save a lot of lives. After researching the powered air purifying respirator market, we discovered that this industry is expected to reach $2.8 billion dollars by 2025. Grand View Research estimates that the PAPR market will have an annual growth rate of 6.8%. our PAPR has the potential not only to ride on this market growth, but also to save many lives while doing so. After all, our main concern is protecting the lives of the millions of healthcare workers who do not have access to personal protective equipment.
